Functional & Barrier Coated Paperboard

For paperboard producers, the coating is no longer simply a functional layer. It determines whether a fiber-based pack delivers the barrier performance required by the application, how much energy is consumed during production, and whether the finished structure remains compatible with recycling.

The significance of coated paperboard is expanding across various consumer applications, mainly driven by the growing shift toward fiber-based alternatives to plastic. While PE, PLA, and water-based dispersion coatings offer different combinations of grease, moisture, and oxygen resistance, their commercial implications extend well beyond barrier performance.

Coating weight, drying requirements, curing conditions, and line configuration are affecting production economics significantly. Regulation is adding another consideration. As recyclability requirements under the EU Packaging and Packaging Waste Regulation become more consequential from 2030, coating selection will increasingly influence whether a fiber-based format can meet the requirements expected of it.

The commercial question, therefore, is not simply which coating performs best. It is which formulation delivers the required function without creating an unfavorable energy or end-of-life trade-off.

Our assessments have found that these variables are often evaluated separately. Coating application weight and formulation can materially influence drying and calendaring energy requirements, while recyclability implications may only be assessed once a formulation has already been selected. This can make an apparently attractive coating substitution less compelling when its full production and end-of-life economics are considered.

Stellarix works with paperboard producers, converters, and brand owners to evaluate these trade-offs before they become embedded in production decisions. Our work covers coating formulation assessment, application-weight optimization, PE/PLA/dispersion substitution, energy-exposure analysis, and recyclability evaluation.

Our Experience:

  • Compared coating formulations and application weights for a paperboard producer, linking barrier performance with drying-energy requirements and recyclability considerations.
  • A packaging manufacturer engaged us for a raw-material substitution study to reduce their dependence on a single coating chemistry. The strategic roadmap provided by us provided the client with performance and cost impact of switching across its application portfolio.
