Design for Recycling

Product recyclability is now determined by the design phase rather than end-of-life alone. Tightening circular economy regulations are now compelling manufacturers to upgrade material recovery, resource, and disassembly efficiency. The new mandates on phased recycled-content, recovery targets, carbon footprint declarations, and recyclability are adding another layer of complexity.

The rapid rise of EV battery volumes is also a pressing challenge. With the EU mandating 80% lithium recovery by 2031, design decisions around cell chemistry, material selection, pack architecture, and labeling will directly impact the economic recovery of critical minerals including cobalt, nickel, and lithium.

Organizations addressing product design and end-of-life recovery as individual functions risk falling behind due to poor decisions on resource recovery and recyclability. Most products are optimized for performance, manufacturing cost, and assembly efficiency, but recyclability is only considered after commercialization.

Also, in battery systems, complex joining methods and few disassembly pathways are shifting recovery to less efficient pyrometallurgical routes from high-value hydrometallurgical processes. Product development teams must understand the significance of labeling standards, hazardous substances, and material selection decisions at early stages, and their impact on circularity performance, future compliance, and recovery economics.

The new strategic questions that battery, packaging, and plastics manufacturers now need to address include:

  • Which design modifications will deliver the most significant improvement in recovery economics with the least impact on product costs across batteries, packaging, and plastics?
  • Which products and battery pack designs align manufacturing efficiency with critical minerals recovered that regulations now require?
  • How to build a design-to-recovery feedback loop that enables packaging, battery, and plastics to address manufacturing gaps?
  • Where should mono-material substitution replace composite structures to preserve recyclability, and what kind of performance trade-offs will it enable in plastics and packaging?

We are helping recyclers, battery manufacturers, and innovators embed circularity into product development through eco-design assessments, material and labeling strategies, design-for-disassembly reviews, and recovery path analysis for hydro, pyro, and black-mass processing. Our 15+ design-for-recycling engagements enabled clients to improve their modeled critical-mineral recovery by 20-25%.

Our Experience:

  • Redesigned joining methods and module architecture for an EV battery producer. It helped them improve hydrometallurgical recovery and support compliance with the new EU battery regulations.
  • Evaluated black-mass and hydrometallurgical processing routes for a recycler aiming to enter the lithium-ion battery market. It supported them in aligning recovery technologies with upcoming battery architectures and critical mineral value.
